A bit of an update, n/s sill attacked ready for a replacement
Thats 2 outer & 1 inner from the same side Its going to be lighter and narrower if nothing else

Ok so the eagle-eyed amongst you may have noticed the heater tube is missing in the heater channel, so we will reinstate this with some 50mm tube.
As for the sill replacement panel, I have the long one like this
Has anyone any experience of fitting it? It seems the wrong shape??? What are the bulges either end? Or do we trim the excess off?
This one is the one most seem to use, but surely the 1 I have must fit......

The full sill is the better repair panel. Some short sills are thinner for putting over the rusty one, (a cover sill) but that's the bit that shows after - what you do to repair the rust each end isn't visible so a bit of fabrication should do the job there.

Thanks for the reply so are you saying ill need a short panel to cover the long panel once fitted? Just had a look and it's the bulges at the front and rear of this repair panel that bears no resemblance to the A & B post, so once this is cut off things will make more sense.
Looking in the heater channel there seems no sign of a heater tube was this present in all models?
As I run J tubes and the fact someone has welded the heater tubes up under the rear seat Im not foing to put the heater tube in that is present on some of the cross sections Ive seen, anyone have any opinions on this?

On the upside the front beam is now sorted and free of any movement Taking the fuel tank out to get to the steering coupling, and whilst its out sort the master cylinder issue, I have a M/C but not the rod, so if I cant lay my hands on one then we will make one

rod is the same as beetle one, theres one in the beetle master cylinder thats in car at the moment. Nice to see she's getting the love she deserves i've got some spare 'rusty' stickers if you want them if not my new car will be 'rusty 2'

Looks like someone beat you to it with sill repairs! Those weld blobs you've cut through aren't factory spot welds!
I wouldn't want to repair it how they did it, but with few of the recent safety improvements having been installed in the Type 3 back then, not having that sill structure probably won't make much difference if the worst happens! The heater in an unmodified Type 3 is good while the car is moving, but you can always put on an extra jumper.

A lip was fabed to weld the inner sill to
A pillar cut out and a piece made up
Inner sill made to measure
Nicely finished off ready for the outer sill section
The inner wing looks in great shape too

And job done on this side
Nicks done a great job, just needs a coat of paint and on to the next side.
Inner wing is solid too so that's a bonus, I'm going to wire brush the old underseal off then stone chip it before applying some Baltic blue

Could someone show me where the holes should be in the heater channels/sills as I need to empy some waxoyl in them once painted

Are you putting the sill trim on? That gives you several holes for Waxoyl (5 wide trim or 7 narrower trim each side in total). There are a couple of holes on the top of the sill which are covered by the doorstep strip - they stop water flowing into the car if water sits there with the car at an angle. They're pretty close to the top seam, so they get covered with the narrower doorstep strip - you may have a wider, aluminium one.

Thanks Dave, yes sill side trims will be going on, I don't have any sill protectors though, so if anyone has any ill be happy to take them.

Oh yes, they do!
One of the main culprits is the underseal, coupled with the foam seam sealant. They both dry out and crack in time, leaving gaps for water to track along. That's probably how the heater channel was rusted out. Water gets in through cracked underseal and via unsealed seams directly into the sill structure. It often comes out at the front foot-'well'.

Someone had good fibreglass skills in fairness, an area about 10" close to the seatbelt mounts need to be patched, it's coming along nicely though

I had a couple of hours on the square today, attacked the inside of the front and rear wings with a wire wheel then painted the them with Wurth rust killer, then ran out or time (sorry Nick). Next up is to paint the inside with hammerite so they should last forever!
The inner wings are gonna be cleaned up, painted with stone chip then a cont of Baltic Blue
